Hi. I am trying to rip this movie into XviD using GKnot 0.35. The problem is, after I crop the movie using smart-crop, auto-crop, it ends up with at least 0.8% aspect ratio error. Re-sizing brings down the error to about .4% but the resolution is unacceptable (extremely small).

What is the max aspect ratio error % which will not distort/resize my movie when viewing it?

If this aspect ratio is unacceptable, how do I fix this problem? Thanks.

Typically you won't get an exact aspect ratio - being off by .8% will be imperceptible. When I rip something to 640 x 356, the AR may be off by 2.4%, which is still not easily noticeable.

As far as resizing, what is the video length and target file size you're trying to achieve? That will help determine a resolution to maintain quality. It's also best in my opinion to crop manually - you can watch the AR error change as you crop and lets you get it where you want it.
