It's my first attempt at using regular GK, so please bear with me.

I wanted to make a 2cd rip with dual audio:
1 stream with original ac3 sound
1 with low-qality 32kbps mp3 for directors comm.

Now what I ended up with was:
knight_Movie.avi - 1.4gb (which is only the video, without sound)
knight.avi - 1.8gb (had the audio added, which were two ac3 files at aprox 200mb each)

Thus it was splitt into 3 discs. Two at 700mb and one at 459mb.

What did I do wrong? Why didn't it include the audio size to be calculated within 1.4gb?

Also, it didn't make the secondary audio stream 32kbps like I set it to be in the 'Bitrate' section. Do I also have to set it to 32kbps in the 'encoding control panel'? The doom9 guide said to set it to 'just mux'.

"Just Mux" is used when you want to use the soundtrack as-is. In this case, my guess is that you have 2 .ac3 tracks. But it's only a guess. If you want more then guesses....

There it is. In the encoder tab you need to put "just mux" for Audio 1 (The Ac3 audio)
, and tick "mp3 32 kb constant bitrate" (Replace 128 by 32 of course) for Audio 2. That will convert the original commentary to the bitrate you want.

Before that, in the bitrate GK tab never forget to browse to your Audio 1 Ac3 file to set the size(i.e. tick on size and press select) in the Audio A tab, and in the Audio B tab, tick bitrate and select 32 kBps.

In overhead, select Audio 1 : Ac3 /Audio 2: cbr mp3.

Then you will get the right size, as GK has now all the data to calculate bitrate :)

By the way, Audio A = Audio 1 and Audio B = Audio 2. ;) just a little inconsistency .

I did that. But I see now that I didn't check the 'Calculate Frame-Overhead' box. Could that be it? The guide said to leave it unchecked when using xvid...

What has? checking overhead? Yes, if you check overhead with xvid, you'll get undersized files........ we're talking a few megabytes though.
But using a 200 mb ac3 track instead of a 30 mb mp3 audio track might have an impact on the size yes :D mainly if you didnt tell GK you were going to use it in the bitrate tab.

I(and jggmini) explained you selected just mux for audio 2(that is,you kept the original ac3 track intact) instead of transcoding to mp3,while telling GK you were going to transcode it to mp3; now there isn't another problem. That's all :)

CompCheck5: 0.164 bits/(pixel*frame).If I've read this correctly -- and it's late, so forgive me if I'm confused -- your bits/pixels*frames value is 145% of the maxiumum obtainable in the test. That seems very high -- well beyond anyone's recommendations (Doom9, in his step-by-step guide, recommends 40-60%, and says anything beyond 80% is overkill, and of course, anything over 100% should not be obtainable, though you apparently managed it, since you're oversized.).

While I may be confused, this appears to be the source of your latest troubles.

Multiple track .avi files can be complicated to manage. Since you're new to GK, you might consider getting some experience with a few "standard" encodings until you understand the process fully.

Try to follow Doom9's guides. Printing them out so you have them while you're working can sometimes be helpful.

The compressibility test is used to determine the maximum size possible using the codec. It does this by testing 14 frames out of every 280 (5%), so it's a relatively short encode, and is representative of the entire content. But, going beyond 100% adds no value, and if you want 100%, you could do a single-pass encoding manually and save a lot of time.

Unfortunately, I do not know why your effective bitrate was higher than requested, causing the oversize. You may also have a codec setting or configuration problem. Search the XviD forum for posts with "oversize" in them. (It's easy to find these posts if you limit your search to the XviD forum, and select "show results as posts".)

To reduce your b/p*f number down to 40-80%, you could do things like:
Encode to a single CD
Turn off Bidirectional frames (B-frames)
Don't convert your second soundtrack to .mp3
Select a custom size for your output less than two CDs in size, and then split manually.Of course, you'll want to re-run a compressibility test if you were to turn off B-frames, or make other significant changes.

I'm just about to give up on this...

Doing things like making a 1cd rip don't make no sence to me, since the film is 2hr 30min long! Making an audio 2 stream with directors comm. in ac3 is also serious waste of mb! I don't know what b-frames are though.

Reading up on that 'oversize' like you suggested, but it's much to complicated for a noob ripper like me.
Guess I could always try using divx instead and see what happens, but that's my last resort.

And everybody's always telling me 'it's sooooo easy.. just follow the guides...' bah. =(

AutoGK, now that's EASY! if only it could support setting sepparate quality to the steams!

Don't panic! :)

Aside from the comp test thing(which looks weird in the first place anyway) everything looks absolutely fine to me in that log, and all was set properly. But, indeed it comes out oversized...... now I think you need to look into Xvid settings:
1st: Do you use Xvid 1.x version? If you don't, upgrade, the old xvid isnt supported by the new GK.
If you do, did you fiddle with the settings? like curve compression and overflow treatment? In any doubt, would you hit "load defaults" and redo all first pass and second pass settings, leaving anything you don't understand default. Then you can reencode everything.

But I feel you're getting frustrated, so I'll give you a way of doing this fast and easy for now (but I suggest you do more tests after, encoding does get interesting you know ;))

You're going to encode the movie with autoGK without the second track and mux the last one in vdubmod manually.
-in autoGK, tick custom size and set it to 1366 MB ( you see, you have a 34 mb mp3 audio already made from your previous test, no need to reencode it, just keep it all warm for later)
-in the audio track drop down, select your ac3 audio movie track, leave it ac3..
-let autoGK do the movie for you, then you will have a 1366 mb movie with one track.

-open virtualdubmod (in GK folder) open the movie you just made in it . Open>files or drag and drop.
-go to video, and set to direct stream copy
-go to streams > stream list. You will see your audio track there....click "add" , and browse to where your commentary mp3 is located. It will add it in the list. Click ok
-go back to files> save as.... final_movie.avi, click save, it takes 1 to 3 minutes. And yes, that's it :) You have your movie with 2 audio tracks.

I guess you will have to split it yourself, but that's kind of easy too

Trying once more with 'default' xvid settings as you said. (yes it's ver 1.01 I think, btw). Now what settings do I need to 're do'? hmmm.... guess I should look back at the guide.

damn, tried using divx for a change, just to see how that went, but ended up with a 3gb file, spilt up in 5cd's!!!

I finally got this right. Did like you said and used AutoGK with a set size, then added the secondary stream later, and split manually.
