is there a way gknot can mux an ac3 file with an already encoded avi without having to go through full processing?

No, but you can easily do this with VirtualDubMod, included with the Gknot suite. Open the avi who's soundtrack you want to replace or add to. Set the video mode to Direct Stream Copy. Open the Streams list menu, and select the streams, if any, you want to delete .... then add your .ac3 soundtrack. Set interleaving and delay for the new soundtrack. Then, save a new .avi file.

Let me try to make the process clear for you. You will be opening an existing .avi, making changes, and saving a new one. Start...Programs...Gordian Knot...Apps...VirtualDubMod File...Open Video File <Select your original .avi file> Video...Direct Stream Copy Streams...Streams list <Select any soundtrack currently in the .avi file that you do not want in the new .avi file, and press the Disable button. Press the Add button, and select the .ac3 soundtrack file you wish to add to the new .avi file. Right click on the new soundtrack and set interleaving and delay values as appropriate. Close stream list window File...Save As <Select your new .avi file name>
