Got a bit of a strange one here
Using Maestro I have 2 files a video and mp2 audio
video file is mpeg2 (dvd) and is 4,459,204,608 bytes
Audio file is MP2 and is 209,956,864 bytes
so add together and subtract from 4,700,000,000 bytes and this leaves me with 30,838,528 to play with and should easily fit on a dvdr.
so no menus or anything drag vid and audio into Maestro and compile and the resulting video_ts folder is 4,790,329,344 and so 90,329,344 too big ???????
any ideas or help

Sounds as if Maestro is decompiling your mpeg audio to WAV which will be at a MUCH higher bitrate, thus taking up a LOT more space. I do not even believe the DVD standard supports mpeg audio in this way. You should either re-evaluate your process to take into account the extra filesize or compress to Dolby Digital AC3 to conserve space.

What about overhead? (i.e. the extra space in vobs over and above the individual streams).
Seems to vary with movie length, I use a spreadsheet assuming 2.5 percent overhead of total size (117,500,000 = 4700000000x0.025). This was not quite enough for LOTR because it's 2 hrs 50 mins but for I usually have 15 MB or so left over for 2 hour movies ;)

Of course you have to take into account the space for menus and such. This is documented in all of the guides as well as in posts concerning originally authored projects. As for "overhead", it's practically negligible outside of the space used for streams and menus. It would not account for the dramatic difference this person is noticing.

TRILIGHT, I just reauthored Amelie (~112 mins).
Input files are as follows:
mpv: 4,190,763,164
ac3: 391,822,592
Total is 4,582,585,756
Nothing else - no menus, subs etc.
Size of VOBS is 4,681,828,352
Difference is 99,242,596

Far be it from me to not admit when I'm wrong. ;) I just went back and read everything again and I have no idea why I said what I did. LOL! My mind must have been in left field. I guess I should pay more attention while multitasking at work. I hope I didn't screw anyone's mail migration up today! hehe :)

Your extra is due to the overhead needed by the DVD authoring process. I usually allocate about 110MB for this navigation data. All of my DVD's are averaging about this amount.

Yeah, it's definitely better to be safe than sorry. You're not going to notice the difference in encoding quality by giving up only 100MB or so.
