A 798 MB movie (@ Mode2/2324) will generate an 808 MB BIN file (@ Mode2/2352) which should make no difference at all in the required CD size since it has the same number of sectors (a BIN file is always greater than the data being burned because of the sector headers added to the image). However you should note that if you add extra Form1 files such as player/filters the size will be bigger, of course.
Anyways you shouldn't create movies greater than 796 MB in size because of the ISO track overhead. Other than that it should fit in an 80 min. CD (360000 sectors) with no extra files.

Maybe it's the way I'm burning? Daemon image f: then copy CD with nero, is this wrong?

try clonecd or burn directly without using daemon as a middleware. (of course, it's always usefull to test the image with daemon before burning)
