I will update soon as possible but i am not sure when.
I don't know how ReplayGain work with ac3 5.1, but using mob's sample I get 7.83 dB. Analyzing all channels I get a max peak of -2.62 dB in BR channel, then we can amplify a max of 2.62 dB without clip.foobar work perfect with 6ch channels, but you can't amplyfy one by one channel, i get +9.08db with DRC and +7.83 without it, so if you amplyfy you never get clipping.
The value we get from foobar is with or without DRC?.
Yes you right about DRC, i forgot if you use DRC in foobar then you must use DRC in BeHappy and vice versa, so than foobar ac3 plugin by default have DRC switched off than in behappy switch off DRC.
In the mob's sample there are clips in R, C and SR channels.
I don't see that, anyway in mob sample is only used PreGain (normalize to 100%) so than how can be, aslo here (http://www.sendspace.com/file/9y0puc) is my sample which is amplyfyed to 9.08 and i don't here any clipping or distorsions.

You can't listen the clips, but exists. Look at 1:22.506 in your FR channel sample, and the more problematic at 3:10.277 in BR channel (out off your sample).
My opinion is:
AviSynth Normalize 100% with BeHappy, or azid( --maximize) / ota-PreGain with Belight is enough to guarantee aac output volume is, at least, the same volume than ac3 input.
The possible differences must be searched in decoder/players.

About 3:10.277 in BR channel, i not commpress this sample, that sample commpress mob with Pregain
The possible differences must be searched in decoder/players.My interest is to find same volume like PowerDVD plays ac3 or others players for example BSPlayer+AC3Filter or FFDshow is again louder than for example playing aac in BSPlayer+FFDshow or CoreAAC??

Shon3i, one more small thing, in ct, which option to use, stereo, dual channel or joint stereo, also, is it advisable to downmix to dpl2, as i only have 2 speakers with pc, or should i keep original channels, if downmixing, will the procedure be same as u told above???

Joint Stereo is safer for better quality (but not always), but some guys on HA.org forum say that Joint Stereo destroy DPL2 image.
That is you choice, i am now keep original channels because aac is so good (have excelent 5.1 quality) so i don't see point why then encode to stereo/DPL1/2 when real surround is possible for same size and very good quality.
Sure, i always do audio in this way, newermind that is stereo or 5.1

MP4 Muxer in MeGUI does not supports aac audio created by ct-aac encoder via behappy, as it is of .m4a extension...
what to do?

Try to rename m4a in mp4, aslo what error message you get

hey, that was resolved, wanted to one more thing, if i encode ac3 (384 or 448 kbps 5.1) to aac 5.1 (192 or 224 or 256 kbps), should i use aac-lc, aacplus,aacplusv2 oir aacplushigh profile? i know i am a bit annoying, but this thing gets me too confused...

16-47kbs aacPlusv2
48-96kbs aacPus
96-320kbs AAC-LC or aacPlus high but better AAC-LC
For 5.1
96-200kbps aacPlus
200-320kbs AAC-LC

downmix then amplyfy, but you must then use that avs script in foobar because RG is much different
