First, I read the guides and have extracted the subs, but I still have a few questions and I can't find straight answers for them.
1) Is it possible to mux the .sub file into the AVI and see them when played in WMP9? If so, is this as straight forward as it sounds?
2) If not, then I need to burn them in permanently right? How do I do this? I'm assuming I use vobsub.dll via AviSynth, but I can't find examples in the doc of how to do this.
Thanks

1) I don't think that is possible.
2)To do this, you can add the subtitle plugin in virtualDub, convert your existing subtitle into the ssa format, and the in virtualdub add the subtitles to the movie.

1, Maybe AviMuxGUI will do ... http://www-user.tu-chemnitz.de/~noe/Video-Zeug/AVIMux%20GUI/index-eng.html

1) 'course you can! avimux, the swiss AVI knife does it perfectly ;) ...I'd never tried it, so I just muxed a test file with a srt, and it works well ,with mplayer2(WMP6.4 original)anyway, so no reason it shouldn't show on WMP9, so long as vobsub is on autoload. It's most definitely as straightforward as it sounds :)
2) the avs script is
loadplugin("vsfilter.dll")
VobSub("FileName")

OK need help again. I tried this with Dune. I took the SRT and the AVI and muxed them together and it worked. But it was just a test, so I didn't keep that file. But now I'm trying to do it for real with Kill Bill, and I can't get the subtitles to display.
I ripped the subs with subripper, and saved it as an SRT. I can see the correct subtitles with color info and timestamps in the file when I open it with notepad. But when I mux it in... no subs. I have muxed with both SubMux and AVI-Mux, same result.
I suspect that Vobsub isn't running in Auto mode, but how do I tell? (lousy doc in vobsub. should be much more clear)
If thats not it, what else could it be?

I dont subrip DVD,and not know well about dvd *.srt.
I guess you can use subtilteworkshop to convert your .srt to .ssa,
then install vobsub2.23,and copy two *.vdf files from
vobsub directory to your virtualdub plugins directory.
last rename your *.ssa (assume your *.mpg name is a.mpg) to a.ssa same as your mpg file name, and put them in same dir.
play your mpg in windowmedia player or wpc, and subtitle will be
automatic load and display.
you said :"I suspect that Vobsub isn't running in Auto mode, but how do I tell? (lousy doc in vobsub. should be much more clear) "
maybe your mpg and ssa not in SAME dir,or no SAME name.
when sub displaying ,one redarrow (sorry I am a color blindnessj
will be seen in bottomright of window,it 's vobsub running,
you can open this arrow and redesign your sub style.

Well if vobsub is there, you'll see the green arrow in the tray for a start. Right-click it and make sure the subtitle stream is enabled there
If the green arrow isn't there (save with BS player that deals with subs internally IIRC), check in start>programs>vobsub>general, that "always load" is on" .. apply>ok (Ignore the rundll32 error if you're on 2k, it works anyway)
If that still doesn't work, and the subs are supposed to show and they don't, you might check your vsfilter.dll (typically in system32 or system32\release unicode) is the one from 08 march 2004. If it's older, you can get the new one at least in the matroska pack 1.02. That should cover it, and if it still doesn't work, i don't know :D
