Is there a way to show the whole thread on one page (or at least more than only 40 posts)?
There are many long threads where it is quite helpful to get one page and do all other navigation/search/... only in this one browser window.

There is no way to do it, currently. But, I hope that Doom9 allow to get one page in only one browser window.
It's pain in the ass, especially if you want to save very long threads.

There is a Firefox extension that may help you: Antipagination here: https://addons.mozilla.org/firefox/1539/
It's quite slow, has a slide show mode, you can select all pages or 5/10/15 ... 6Kb only :)

There is way to see printer-friendly version of any thread. http://forum.doom9.org/archive/index.php/ - this is archive of forum. To archive move only old them. But you can to generate any thread, which is not there. Just take parameter "t=" from URL and insert it to http://forum.doom9.org/archive/index.php/ and replace "=" to "-" and replace ".php" to ".html". It will not do more than 40 posts per page that way, though, or any other way. (Short of the firefox plugin.)

Hmm, it does. I was looking at the other printable view, sorry.
Only problem is the old-style printable hack mangles quotes.
